Working on your ear can be dangerous. This page shows just some of the potential risks and hazards, with the aim of creating a safety-conscious attitude.
General hazards
Scalding • Don't remove the radiator or expansion tank cap while the engine is hot. • Engine oil, automatic transmission fluid or power steering fluid may also be dangerously hot if the engine has recently been running.
Burning • Beware of burns from the exhau3t system and from any part of the engine. Brake discs and drums can also be extremely hot immediately after use.
Crushing • When working under or near a raised vehicle. ~ always supplement the ' ' -jack with axle stands, or use ... drive-on i'j ramps. kr Never venture ™ under

Is only supported by a jack. • Take card if loosening or tightening high-torque nuts when the vehicle is on stands. Initial loosening and final tightening should be done with the wheels on the ground.
Fire • Fuel Is highly flammable; fuel vapour is explosive. • Don't (et fuel spill onto a hot engine. • Do not smoke or allow naked lights (including pilot lights) anywhere near a vehicle being worked on. Also beware of creating sparks (electrically or by use of toots). • Fuel vapour is heavier than air, so don't work on the fuel system with the vehicle over an inspection pit. • Another cause of fire is an electrical overload or short-circuit. Take care when repainng or modifying the vehicle wiring. • Keep a fire extinguisher handy, of a type suitable for use on fuel and electrical fires.
Electric shock x ^ ^ ? , • Ignition HT _ " voltage can be ^ dangerous, ~ especially to > people with heart problems or a pacemaker. Don't work on or near the f^ ignition system with fT") the engine running or ' J ' J the Ignition switched on.
• Mains voltage is also dangerous. Make sure that any mains-operated equipment is correctly earthed. Mains power points should be protected by a residual current device (RCD) circuit breaker.
Fume or gas intoxication • Exhaust fumes are poisonous: they often contain carbon monoxide, which is rapidly fatal if inhaled. Never run the engine in a confined space such as a garage with the doors shut, • Fuel vapour is also poisonous, as are the vapours from some cleaning solvents and paint thinners.
Poisonous or irritant substances • Avoid skin contact with battery acid and with any fuel, fluid or lubricant, especially antifreeze, brake hydraulic fluid and Diesel fuel. Don't syphon them by mouth. If such a substance is swallowed or gets into the eyes, seek medical advice. « Prolonged contact with used engine oil can cause skin cancer. Wear gloves or use a barrier cream If necessary. Change out of oll-soaked clothes and do not keep oily rags in your pocket. • Air conditioning refrigerant forms a poisonous gas if exposed to a naked flame {including a cigarette). It can also cause skin burns on contact.
Asbestos • Asbestos dust can cause cancer if inhaled or swallowed. Asbestos may be found In gaskets and in brake and clutch linings. When dealing with soch components It is safest to assume that they contain asbestos.
Special hazards
Hydrofluoric acid • This extremely corrosive acid is formed when cerlam types of synthetic rubber, found In some O-rings, oil seals, fuel hoses etc. are exposed to temperatures above 400;C. The rubber changes into a charred or sticky substance containing the acid. Once formed, the acid remains dangerous for years, tfit gets onto the skin, it may be necessary to amputate the limb concerned. • When dealing with a vehicle which has suffered a fire, or with components salvaged from such a vehicle, wear protective gloves and discard them after use.
The battery • Batteries contain sulphuric acid, which attacks clothing, eyes and skin. Take care when topping-up or carrying the battery. • The hydrogen gas given off by the battery is highly explosive. Never cause a spark or allow a naked light nearby. Be careful when connecting and disconnecting battery chargers or jump leads.
Air bags • Air bags can cause injury if they go off accidentally. Take care when removing the steenng wheel and/or facia. Special storage instructions may apply.
Diesel injection equipment • Diesel injection pumps supply fuel at very high pressure. Take care when working on the fuel injectors and fuel pipes.

Warning: Never expose the hands, face or any otfterpart of the body to injector spray; the fuel can penetrate the skin with potentially fatal results.
Remember...
DO • Do use eye protection when using power tools, and when working under the vehicle. • Do wear gloves or use barrier cream to protect your hands when necessary. • Do get someone to check periodically that all is well when working alone on the vehicle. • Do keep loose clothing and long hair well out of the way of moving mechanical parts. • Do remove rings, wrtstwatch etc. before working on the vehicle - especially the electrical system, • Do ensure that any lifting or jacking equipment has a safe working load rating adequate for the job.
DON'T • Don't attempt to lift a heavy component which may be beyond your capability - get assistance. • Don't rush to finish a job. or take unverified short cuts. • Don't use ill-fitting toots which may slip and cause injury. • Don't leave tools or parts lying around where someone can trip over them. Mop up oil and fuel spills at once. • Don't allow children or pets to play In or near a vehicle being worked on.

10 Pollen filter renewal
1 The pollen filter (where fitted) is located under the engine bulkhead cover panel. 2 Refer to Chapter 12 and remove both svindscreen wiper arms. 3 Unclip the rubber
seal
from the relevant end of
the
top of the engine compartment bulkhead. 4 Unscrew the retaining fastener screws and pull out the fasteners securing the bulkhead cover panel in position. Release the cover panel Irom the base of the windscreen and remove it from the vehicle. 5 Pivot the pollen filter cover upwards and away then release the retaining clips and withdraw the filter from its housing (see illustration). 6 Wipe clean the filter housing then fit the new filter. Clip the filter securely in position and refit the cover. 7 Refit the trim cover, securing it in position with Ihe fasteners, and seat the rubber seal on
the
bulkhead.
11 Idle speed and ^
CO
content check J and adjustment ^
1 The idle speed is controlled by the ECU via a stepper motor located on the side of the throttle body and is not adjustable. 2 The exhaust gas oxygen content is constantly monitored by the ECU via the Lambda sensor, which is mounted in the exhaust down pipe. The ECU then uses this information to modify the injection timing and duration to maintain the optimum air/fuel ratio.
3 Experienced home mechanics with a considerable amount of skill and equipment (including a good-quality tachometer and a good-quality, carefully calibrated exhaust gas analyser) may be able to check the exhaust CO level and the idle speed. However, if these are found to be in need of adjustment, the car must be taken to a suitably-equipped Fiat dealer for testing using the special test equipment which is plugged into the diagnostic connector.
12 Steering and ^ suspension check
front suspension and steering check 1 Raise the front of the vehicle, and securely support it on axle stands (see Jacking and
vehicle support).
2 Inspect the balljoint dust covers and the steehng rack-and-pinion gaiters for spirts, chafing or deterioration. Any wear of these will cause loss of lubricant, together with dirt and water entry, resulting in rapid deterioration of the balljoints or steering gear. 3 On vehicles with power steering, check the fluid hoses for chafing or deterioration, and the pipe and hose unions for fluid leaks. Also check for signs of fluid leakage under pressure from the steering gear rubber gaiters, which would indicate failed fluid seals within the steering gear. 4 Qrasp the roadwheel at the 12 o'clock and 6 o'clock positions, and try to rock it (see illustration). Very slight free play may be felt, but if the movement is appreciable, further investigation Is necessary to determine the source. Continue rocking the wheel while an assistant depresses the footbrake. If the movement is now eliminated or significantly reduced, it is likely that the hub bearings are at fault. If the free play is still evident with the footbrake depressed, then there is wear in the suspension joints or mountings. 5 Now grasp the wheel at the 9 o'clock and 3 o'clock positions, and try to rock it as before. Any movement felt now may again be caused by wear in the hub bearings or the steering track-rod balljoints. If the inner or outer balljoint is worn, the visual movement will be obvious.
12.4 Rocking a roadwheel to check for wear in the steering/suspension components 6 Using a large screwdriver or flat bar, check for wear in the suspension mounting bushes by levering between the relevant suspension component and its attachment point. Some movement is to be expected as the mountings are made of rubber, but excessive wear should be obvious. Also check the condition of any visible rubber bushes, looking for splits, cracks or contamination of the rubber. 7 With the car standing on its wheels, have an assistant tum the steering wheel back and forth about sn eighth of a turn each way. There should be very little, if any. lost movement between the steering wheel and roadwheels. If this is not the case, closely observe the joints and mountings previously described, but in addition, check the steering column universal joints for wear, and the rack-and-pinion steering gear itself.
Suspension strut/ shock absorber check 8 Check for any signs of fluid leakage around the suspension strut/shock absorber body, or from the rubber gaiter around the piston rod. Should any fluid be noticed, the suspension strut/shock absorber is defective internally, and should be renewed. Note: Suspension struts/shock absorbers should always be renewed in pairs on the same axle. 9 The efficiency of the suspension strut/shock absorber may be checked by bouncing the vehicle at each corner. Generally speaking, ihe body will return to its normal position and stop after being depressed. If it rises and returns on a rebound, the suspension strut/shock absorber is probably suspect. Examine also the suspension strut/shock absorber upper and lower mountings for any signs of wear.

13 Auxiliary drivebelt{s) check % and renewal ^
Note: Fiat specify the use of a special tool to cooectfyset the drivebelt tension. If access to ibis equipment cannot be obtained, an
approximate setting can be achieved using the method described below. If the method described is used, the tension should be checked using the special tool at the earliest possible opportunity. 1 Depending on equipment fitted, one. two or three auxiliary drivebelts may be fitted. The alternator, power steering pump and air
conditioning compressor, as applicable, are each driven by an Individual drivebelt.
Checking 2 Disconnect the battery negative terminal (refer to Disconnecting the battery in the Reference Section of this manual). 3 Firmly apply the handbrake, then jack up

the front of the car and support It securely on axle stands (see Jacking and vehicle support}. 4 Remove the nght-hand front wheel. 5 Remove the inner cover from under the right-hand wheeiarch for access to the right-hand side of the engine. 0 Using a socket on the crankshaft sprocket boll, rotate the crankshaft so that the full length of the auxiliary drlvebelt(s) can be examined. Look for cracks, splitting and fraying on the surface of the belt: check also for signs of glazing (shiny patches) and separation of the belt plies. If damage or wear Is visible, the relevant belt should be renewed. 7 If the condition of the belt Is satisfactory, check Ihe drivebeit tension as described below.
Renewal
Alternator drivebeit Note: On certain models with power steering but without air conditioning, it will be necessary to remove the power steering pump drivebeit ffrst, as described below. 8 Where fitted, undo the bolts and remove the belt guard from the alternator. 9 Loosen the pivot and adjustment bolts then swivel the alternator towards the engine and slip off the drivebeit. 10 Unbolt and remove the crankshaft sensor from Ihe front of the engine (refer to Chapter 4A. Section 5, if necessary). 11 Remove the drivebeit from the engine. 12 When renewing a drivebeit. ensure that the correct type is used. Fit the belt around the two pulleys then swivel the alternator outwaids to take up any slack in the betL Adjust the tension correctly as described below. Power steering pump drivebeit 13 Slacken the bolts securing the power steering pump to the mounting bracket. 14 Slacken the adjusting bolt locknut and turn the adjusting boit until all the tension is removed from the drivebeit. 15 Undo the bolts and remove the pultey guard from the power steering pump then slip the drivebeit off (he pulleys. 18 Ensuring that the correct type of drivebeit is used, fit the belt around the pulleys and turn the adjusting bolt to just take up the slack in the belt. Adjust the tension correctly as described below. Air conditioning compressor drivebeit 17 Remove the alternator and power steering pump dnvebelts as described previously. 18 Slacken the bolts securing the compressor to the mounting bracket. 19 Slacken the adjusting bolt locknut and turn the adjusting bolt until alt the tension is removed from the drivebeit, then slip the belt off the pulleys. 20 Ensuring lhat the correct type of drivebeit is used, fit the belt around the pulleys and turn the adjusting bolt to just take up the slack In the belt. Adjust the tension correctly as described below.
15.7 Checking a valve clearance with a feeler blade
Tensioning 21 Correct tensioning of the belt will ensure that it has a long life. A belt which Is too slack will slip and perhaps squeal. Beware, however, of overtightening, as this can cause wear in the alternator, power steering pump or air conditioning compressor bearings. Note: Fiat recommend use of their special tensioning tool however the fallowing procedure will set the tension correctly. 22 The belt(s) should be tensioned so that, under firm thumb pressure, there is approximately 5.0 mm of free movement at the mid-point between the pulleys. To adjust the alternator drivebeit, slightly tighten the adjustment bolt then swivel the alternator outwards until tne beft tension Is correct. Fully tighten the adjustment bolt followed by the pivot bolt then refit the rpm sensor. 23 On models with power steering and/or air conditioning, fit the relevant drivebeit over the pulleys then turn the adjusting bolt until the tension is correct. Secure the adjusting bolt by tightening Ihe locknut, then tighten the remaining mounting bolts. Refit any remaining dnvebelts and all the components removed. 24 Refit the inner cover and wheel, lower the vehicle to the ground, then reconnect the battery negative terminal,
14 Clutch adjustment check
Refer to Chapter 8. Section 2.
15.11 Using a modified C-spanner and e screwdriver to remove a shim
15 Valve clearance check ^ and adjustment S
Note: The following procedure Is not applicable to 1242 cc,
16-vatve
engines which utilise self-adjusting hydraulic tappets. 1 The importance of having the valve clearances correctly adjusted cannot be overstressed, as they vitally affect the performance of the engine. Adjustment should only be necessary when the valve gear has become noisy, after engine overhaul, or when trying to trace the cause of power loss. The clearances are checked as follows. The engine must be cold for the check to be accurate. 2 Apply the handbrake then jack up the right* hand front of the vehicle and support on an axle stand (see Jacking and vehicle support). Engage 4th gear. The engine can now be rotated by turning the right-hand front road wheel. 3 Remove all spark plugs as described In Section 19. 4 Remove the camshaft cover as described In Chapter 2A. 5 Each valve clearance must be checked when the high point of the cam lobe is pointing directly upward away from the cam follower. 6 Check the clearances In the firing order 1-3-4-2. No

cylinder being at the timing bell end of the engine. This will minimise the amount of crankshaft rotation required. 7 Insert the appropriate feeler blade between the heel of the cam and the cam follower shim of the first valve (see illustration). II necessary alter the thickness of the feeler blade until it is a stiff, sliding fit. Record the thickness, which will, of course, represent the valve clearance for this particular valve. 8 Tum the engine, check the second valve clearance and record it. 9 Repeat the operations on all the remaining valves, recording their respective clearances. 10 Remember that the clearance for Inlet and exhaust valves differs • see Specifications. Counting from the timing cover end of the engine, the valve sequence is: tnlet 2-4-5-7 Exhaust 7-3-6-$ 11 Where clearances are incorrect, the particular shim will have to be changed. To remove the shim, turn the crankshaft until the high point of the cam Is pointing directly upward. The cam follower will now have to be depressed so that the shim can be extracted. Special tools are available from your Fiat dealer to do the job, otherwise you will have to make up a forked (ever to locate on the rim of the cam follower. This must allow room for the shim to be prised out by means of the cut-outs provided in the cam follower rim {see illustration). 12 Once the shim is extracted, establish its thickness and change It for a thicker or thinner one to bring the previously recorded

Renewal
Alternator drivebelt 8 On models with air conditioning, remove the compressor drivebelt as described below, 9 Unclip and remove the upper timing belt cover, then unbolt end remove the lower timing belt cover. 10 Loosen the pivot bolt and adjustment lockbolt then unscrew the adjustment bolt to move the alternator towards the engine so that the drivebelt may be slipped off the alternator, crankshaft, and, on models with air con-ditioning, the Idler pulley (see Illustrations), 11 When renewing a drivebelt. ensure that the correct type is used. Fit the belt around the pulleys then tighten the adjustment bolt to take up any slsck In the belt. Adjust the tension correctly as described below. Power steering pump drivebelt
12 Remove the alternator drivebelt as described previously. 13 Slacken the bolts securing the power steering pump to the mounting bracket. 14 Slacken the adjusting bolt locknut and turn the adjusting bolt until ail the tension Is removed from the dnvebelt. 15 Undo the bolts and remove the pulley guard from the power steering pump then slip the drivebelt off the pulleys,

Tensioning 20 Correct tensioning of the belt will ensure that it has a long life. A belt which is too slack will slip and perhaps squeal. Note: Flat recommend use of their spec's/ tensioning tool however the following procedure will set the tension correctly. 21 The belt(s) should be tensioned so that, under firm thumb pressure, there is approximately 5.0 mm of free movement at the mid-point between the pulleys. To adjust, tighten or loosen the relevant adjustment bolt until the tension is correct. Fully tighten the pivot and adjustment lockbotts. Repeat this procedure for any remaining drivebeits removed for access. 22 Refit the lower timing belt cover end tighten the mounting bolts. 23 Refit the upper timing belt cover and secure with the clips. 24 Refit the inner cover and wheel, lower the vehicle to the ground, then reconnect the battery negative terminal.

10.10 Tighten the flywheel bolt to the specified torque However, it may be possible lo have it surface*ground; seek (he advice of a Rat dealer or engine reconditioning specialist, 5 If Ihe ring gear is badly worn or has missing teeth, the flywheel must be renewed. Automatic transmission models 6 Check the driveplate for signs of damage and renew it if necessary. If the ring gear is badly worn or has missing teeth, the driveplate must be renewed.
Refitting 7 Clean the mating surfaces of the flywheel/ drivoplate and crankshoft. Remove any remaining locking compound from the threads of the crankshaft holes, using the correct-size tap. if available.

8 If the new retaining bolts are not supplied with their threads already pre-coated, apply a suitable thread-locking compound to the threads of each bolt. 9 Offer up the fiywhee'/drlveplate lo the crankshaft, using the alignment marks made during removal, and fit the new retaining bolts (together with the spacer plate on manual transmission models), 10 Lock the flywheel/dnveplate using Ihe method employed on dismantling, and tighten
the retaining bolts to the specified torque (see illustration), 11 Refit the clutch on manual transmission models as described in Chapter 6. 12 Relit the transmission as described In Chapter 7A or 78.
11 Engine mountings • inspection and renewal
inspection 1 Firmly apply the handbrake, then jack up the front of the car and support it securely on axle stands (see Jacking and vehicle support). 2 Check Ihe mounting rubbers to see if they are cracked, hardened or separated from the metal at any point; renew the mounting if any such damage or deterioration is evident. 3 Check that all the mounting's fasteners are securely tightened; use a torque wrench to check II possible. 4 Using a large screwdriver or a crowbar, check for wear In the mounting by carefuliy levering against It to check for free play. Where this is not possible enlist the
aid
of
an
assistant to move the engina/transmission back
and
forth, or from s»de to side, while you watch the mounting. While some free play rs to bo expected even from new components, excessive wear
should
be obvious. If excessive free play is found, check first that the fasteners are correctly secured, then renew any worn components as described below.
Renewal Right-hand mounting 5 Firmly apply the handbrake, then jack up the front of the car and support it securely on axle stands (see Jacking and vehicle support). 8 Place a trolley jack beneath the right-hand side of Ihe engine, with a block of wood on the jack head. Raise the jack until it is supporting the weight of the engine. 7 Unscrew the nut securing the engine bracket to the mounting. 8 Lower the engine slightly then unboll the mounting from the body. 9 Locate the new mounting on the body, insert the bolts and tighten to the specified torque.
10 Raise tne engine and locate the bracket on the mounting. Refit tho nut and tighten lo the specified torque. 11 Remove the trolley jack and lower the vehicle to the ground. Left-hand mounting 12 Firmly apply the handbrake, then jack up the front of the car and support it securely on axle stands (see Jacking and vehicle support) 13 Place a trolley |sck beneath the transmission, with a block of wood on the jack head. Raise the jack until it is supporting tne weight of the engine/transmission. 14 Unscrew Ihe bolts securing the left-hand mounting to tho body. 15 Unscrew the nut securing ihe mounting to the transmission bracket and recover the washers. 16 Lower the transmission sufficiently to remove the mounting from the transmission bracket. 17 Locate the new mounting In the trans-mission bracket and refit the nut and washers. Tighten the nut to the specified torque. 18 Raise the engine and refit the mounting-to-body bolts. Tighten the bolts to the specified torque. 19 Remove the Irolloy jack and lower the vehicle lo the ground. Rear mounting 20 Firmly apply the handbrake, then Jack up the front of the car and support It securely on axle stands (see Jacking and vehicle support). 21 Working beneath Ihe vehicle, unscrew Ihe bolts secunng the rear engine mounting to the underbody. 22 Temporarily support the weight of the engine/transmission using a trolley jack. 23 Unbolt the rear mounting assembly from Ihe transmission and withdraw from under the vehicle. 24 Unscrew the bolt and separate Ihe bracket from tlve mounting. 28 Fitting the new mounting Is a reversal of the removal procedure.

10.2 Locking the flywheel using a homo* made tool
10 Flywheel - £ removal, inspection § and refitting ^
Removal 1 Remove the transmission and clutch as described in Chapter 7A and 6, 2 Lock the tlywheei in position using a home-made locking tool, fabricated from a piece of scrap metal. Boll it to one of the transmission belihousing mounting holes (see illustration). Mark the position of the flywheel with respect to the crankshaft using a dab of paint. Note that although there is only one location dowel on the flywheel, there are two holes In the end ol the crankshaft and it Is therefore possible to locate tne flywheel 180v out resulting in the timing mark being In Ihe incorrect position. 3 Unscrew and remove the flywheol mounting bolts then lift olf the llywheel. Recover the spacer piate (see illustrations). Discard the flywheol retaining bolts: new ones must be used on refitting,
Inspection 4 If the flywheel's clutch mating surface >s deeply scored, cracked or otherwise damaged, the flywhoel must be renewed. However, H may be possible to have It surface-ground: seek the advice of a Fiat dealer or engine reconditioning specialist, 5 If the ring gear Is bsdly worn or has missing teeth, the flywheel must be renewed.
Refitting 6 Clean the mating surfaces of the flywheel and crankshaft. Remove any remaining locking compound from the threads of the crankshaft holes, using the correct-size tap, if available.

1 General information
Included In (his Part of Chapter 2 are details of removing the engine/transmission from the car and general overhaul procedures for tho cylinder head, cylinder block/crankca9e and all other engine internal components. The information given ranges from advice concerning preparation for an overhaul and the purchase of replacement parts, to detailed step-by-step procedures covering removal, inspection, renovation and refitting of engine Internal components. After Section 5, all instructions are based on the assumption that the engine has been removed from the car. For Information concerning in-car engine repair, as well as the removal and refitting of those external components necessary for full overhaul, refer to Part A, 8 or C of this Chapter (as applicable) and to Section 5. Ignore any preliminary dismantling operations described in Part A. B or C that are no longer relevant onca the engine has been removed from ihe car.
2 Engine overhaul -general information
1 It Is not always easy to determine when, or if, an engine should be completely overhauled, as a number of lectors must be considered. 2 High mileage Is not necessarily an Indication that an overhaul Is needed, while low mileage does not preclude the need for an overhaul. Frequency of servicing Is probably the most important consideration. An engine which has had regular and frequent oil and filter changes, as well as other required maintenance, should give many thousands of miles of reliable service. Conversely, a neglected engine may require an overhaul very early In its life. 3 Excessive oil consumption Is an Indication that piston rings, vaivo seals and/or valve guides are in need of attention. Make sure that oil leaks are not responsible before deciding that the rings and/or guides are worn Perform a compression test, as described In Parts A or B (petrol engines) or C (diesel engines) of this Chapter, to determine the likely cause of the problem. 4 Check the oil pressure with a gauge fitted In place of the oil pressure switch. If it Is extremely low. the main and big-end bearings, and/or the oil pump, are probably worn out. 5 Loss of power, rough running, knocking or metallic engine noises, excessive valve gear noise, and high fuel consumption may also point to Ihe need for an overhaul, especially if
they are all present at the same time. If a complete service does not remedy the situation, major mechanical work is the only solution. 6 An engine overhaul involves restoring ell Internal parts to the specification of a new engine. During an overhaul, the cylinders are rebored (where applicable), the pistons and the piston rings are renewed. New main and big-end bearings are generally fitted; If necessary, the crankshaft may be reground. to restore the journals. 7 The valves are also servrced as well, since they are usually In less-than-perfect condition at this point. While the engine is being overhauled, other components, such as the starter and alternator, can be overhauled as well. The end result should be an as-new engine that will give many trouble-free miles. Note: Critical cooling system components such as the hoses, thermostat and coolant pump should be renewed when an engine is overhauled. The radiator should be checked carefully, to ensure that it is not clogged or leaking. A/so. it Is a good Idea to renew the ofI pump whenever the engine i$ overhauled.
8 Before beginning the engine overhaul, read through tho entire procedure, to familiarise yourself with the scope and requirements of the job. Overhauling an engine is not difficult If you follow carefully all of the instructions, have the necessary tools and equipment, and pay close attention to all specifications. It can, however, be time-consuming. Plan on the car being off the road for a minimum of two weeks, especially If pans must be taken to an engineering wo'kd for repair or reconditioning.
9 Check on the availability of parts and make sure that any necessary special tools and equipment are obtained in advance. Most work can be done with typical hand lools, although a number of precision measuring tools are required (or Inspecting parts to determine if they must be renewed. Often the engineering works will handle the inspection of parts and offer advice concerning reconditioning and renewal, Note: Always wait unt'l the engine has been completely dismantled, and until all components (especially the cylinder block/crankcase and the crankshaft) have been inspected, before deciding what service and repair operations must be performed by an engineering works. The condition of these components will be the major factor to consider when determining whether to overhaul the original engine, or to buy a reconditioned unit. Do not. fh ere tore, purchase parts or have overhaul work done on other components until they have been thoroughly Inspected. As a general rule, time is the primary cost of an overhaul, so it does not pay to fit worn or sub-standard parts.
10 As a final note, to ensure maximum life and minimum trouble from a reconditioned engine, everything must be assembled wilh care, in a spotlessly-clean environment.
3 Engine and transmission removal -methods
and
precautions
1 If you have decided that the engine must be removed for overhaul or major repair work, several preliminary steps should be taken. 2 Locating a suitable place to work is extremely important. Adequate work space, along with storage space for the car, will be needed. If a workshop or garage Is not available, at the very least, a flat, level, clean work surface Is required. 3 Cleaning the engine compartment and engine/transmission before beginning the removal procedure wilt help keep tools clean and organised. 4 An engine hoist or A-frame will also be necessary. Make sure the equipment is rated In excess of the combined weight of the engine and transmission, Safety Ib of primary Importance, considering the potential hazards involved in lifting the engine/transmission out of the car. 5 If this is Ihe first time you have removed
an
engine, an assistant Bhould Ideally be available. Advice and aid from someone more experienced would also be helpful. There are many instances when one person cannot simultaneously perform all of the operations required when lifting the engine out of Ihe vehicle. 6 Plan the operation ahead of time. Before starting work, arrange for the hire of or obtain all of the tools and equipment you will need. Some of the equipment necessary to perform engine/transmission removal and Installation safely and wilh relative ease On addition to an engine hoist) Is as follows: a heavy duly trolley jack, complete sets of spanners and sockets as described in the reference section of this manual, wooden blocks, and plenty of rags and cleaning solvent for mopping up spitted oil, coolant and fuel. If the hoist must be hired, make sure that you arrange for it In advance, and perform all of the operations possible without it beforehand. This will save you money and time.
7 Plan for the car to be out of use for quite a while. An engineering works will be required to perform some of the work which the do-it-yourselfer cannot accomplish without special equipment. These places often have a busy schedule, so it would be a good idea to consul! them before removing the engine, in order to accurately estimate the amount of time required to rebuild or repair components that may need work, 9 Always be extremely careful when removing and refitting the engine/transmission. Serious injury can result from careless actions. Plan ahead and take your time, and a job of this nature, although major, can be accomplished successfully.

Engine and transmission -removal, separation, connection and refitting
Note: The engine Is lowered from the engine compartment as a complete unit with the transmission; tho two are then separated for overhaul.
Removal 1 Remove the bonnet and disconnect the washer tubing as described in Chapter 11 (see illustrations). 2 Apply the handbrake, then jack up the front of the vehicle and support on axle stands (see Jacking and vehicle support). Remove both front wheels. In order to remove tne engine/transmission assembly in an upright position from under the vehicle, there must be a minimum clearance of 660 mm between the floor and the front crossmember. Additional height Is necessary if the assembly is to be lowered onto a trolley. 3 Where fitted, unbolt and remove the engine compartment lower cover. 4 Remove the auxiliary drivebelt(s) with reference to Chapter 1A or 1B. 5 Dram the engine oil. transmission oil/fluid and coolant with reference to Chapter 1A or 1B. 6 Remove the battery (see Chapter 5A). 7 On manual transmission models with a cable dutch, disconnect the clutch cable from the transmission (refer to Chapter 6). On manual transmission models with a hydraulic clutch unbolt the clutch slave cylinder from the top of the transmission then fit a cable-tie around it to prevent the piston coming out (see Illustration). Position the cylinder to one side. 8 Unscrew the nut and disconnect the earth lead from the transmission (see illustration). Petrol engines 9 Unbolt and remove the battery tray. 10 Disconnect the wiring from the reversing light switch. 11 On manual transmission models disconnect the reverse Inhibition cable from the transmission then disconnect the gear selector rod from the lever on the transmission. 12 Remove the air cleaner and ducting as descnbed In Chapter 4A or 4B. 13 On automatic transmission models disconnect the kickdown cable and gear selector cable as described in Chapter 7B. Also disconnect the wiring for the electro-magnetic clutch. 14 Unbolt and remove the cover from the bulkhead then disconnect the oxygen sensor wiring. 15 Disconnect the remaining wiring at the bulkhead and release the fuse holders at the mounting. 16 Disconnect the vacuum pipe from the inlet manifold, and also disconnect the wiring connector located next to it.
4.1a Unscrewing the bonnet hinge bolts
17 Unscrewthenutsandseparatetheengine wiring harness lead from the battery positive cable terminal. 18 Disconnect the accelerator cable from the engine as described in Chapter 4A or 4B, 19 Loosen the clip and disconnect the radiator top hose from the elbow on the left-hand end of the cylinder head. Similarly disconnect the bottom hose. On 16-valve models, remove the radiator electric cooling fan as described in Chapter 3. 20 Identify the hoses connected to the throttle housing, then disconnect them. 21 Identify the coolant heater hoses on the bulkhead for position, then loosen the clips and disconnect the hoses. 22 Loosen the clip and disconnect the brake servo vacuum hose from the Inlet manifold. Where applicable, disconnect the remaining emission control system vacuum hoses from the Inlet manifold after Identifying their locations to aid refitting. 23 Disconnect tho fuel supply and return hoses from the throttle housing. 24 Release the connector from the ignition/fuel ECU located on the right-hand side of the engine compartment. 25 Unscrew the nut and detach the earth cable from its location near the ECU. 26 Disconnect the diagnostic connector located near the ECU. 27 On models fitted with power steering, refer to Chapter 10 and unbolt the power steering pump from the front of the engine without disconnecting the hydraulic fluid lines then tie It to one side so that it will not obstruct the removal of the engine. On
4.1b Disconnecting the washer tubing
models with air conditioning, similarly unbolt the air conditioning compressor and position it clear of the engine. Do not disconnect the air conditioning refngerant pipes/hoses. 26 On manual transmission models pull out the retaining plate and disconnect the gear selector cable from the lever on the transmission. 29 Unscrew the nuts retaining the track rod ends on the swivel hubs and use a balljoint separator tool to disconnect them. 30 Release the flexible brake fluid hoses and ABS system sensor wrring from the front suspension struts. 31 On manual transmission models, unscrew the nuts from the outer ends of each driveshaft. To prevent the hubs from turning either have an assistant depress the brake pedal, or temporarily Insert two wheel bolts and use a lever to hold the hub. 32 On automatic transmission models use a suitable drift to drive out Ihe roll pins securing 2D the inner ends of the drlveshafts to tho trans-mission output stubs. Turn the driveshalts as necossary to access the roll pins . 33 Unscrew the two bolts securing the right-hand swivel hub assembly to the front suspension strut, then move the hub assembly outwards. On manual transmission models release the outer end of the driveshaft from the hub assembly - on automatic transmission models slide the inner end of the driveshaft off the final drive output stub. Take care not to strain the flexible brake hose while doing this. Move the driveshaft to one side thon temporanly refit the hub assembly to the strut. On manual transmission models, make

attached if Ihe transmission Is not being detached from the engine. 49 On models fitted with power steering, unbolt the power steering pump from the rear right-hand side of the engine without disconnecting the hydraulic fluid lines then tie it to one side on the bulkhead so that it will not obstruct the removal of the engine. To do (his first remove the front bracket bolt, remove the belt adjustment bolt, remove the rear through-bolt, lift away the cover and remove the adjustment lockbolt (see illustrations). On models with air conditioning, similarly unbolt the air conditioning compressor and position It clear of the engine. Do not disconnect the air conditioning refrigerant pipes/hoses. 50 Disconnect the coolant purge hoses from the top of the radiator and expansion tank (seo illustrations). 51 Disconnect the accelerator cable from the injection pump (see Chapter 4Q.

9.1a Removing the oil return tube from the crankcase
pulling on the screw with a pair of grips, or by using a slide hammer. 2 Where applicable, undo Ihe retaining bolts and remove the piston oil Jet spray tubes from inside Ihe cylinder block. 3 Scrape all traces of gasket from the cylinder block/crankcase, taking care not to damage ihe gasket/sealing surfaces. 4 Remove all oil gallery plugs (where fitted). The plugs are usually very tight - they may have to be drilled out, and the holes re-tapped. Use new plugs when the engine is reassembled. 5 If the block is very dirty have it steam-cleaned, otherwise use paraffin to clean it. 6 Clean all oil holes and oil galleries again and dry thoroughly, then apply a light film of oil to all mating surfaces, to prevent rusting. Smear the cylinder bores with a light coating of oil. 7 All threaded holes must be clean, to ensure accurate torque readings during reassembly. To clean the threads, run the correct-size tap Into each of the holes to remove rust, corrosion, thread sealant or sludge, and to restore damaged threads (see illustration). If possible, use compressed air to clear the holes of debris produced by this operation. 8 Apply suitable sealant to the new oil gallery plugs, and insert them into the holes In the block. Tighten them securely, 9 Where applicable, refit the piston oil jet spray tubes to the cylinder block, and securely tighten the retaining bolts. Bend over the tabs to lock the bolts (see illustration). 10 Fit the new core plugs with sealant applied to their perimeters before using a suitable metal tube to drive them into position. 11 Refit the oil return tube to the crankcase and tighten the mounting bolts. 12 Refit the Injection pump/oil filter bracket together with a new gasket and lighten the bolts. 13 Refit the rear engine plate and tighten the bolts. Also refit 8ny other removed brackets etc.
Inspection 14 Visually check the cylinder block (or cracks and corrosion. Look for stripped threads in the threaded holes. If there has been any history of internal water leakage, it may bo worthwhile having on engine overhaul

9.1 d Removing the intermediate shaft bracket specialist check it with special equipment. 15 Check each cylinder bore for scuffing and scoring. Check for signs of a wear ridge at the top of the cylinder. Indicating that the bore Is excessively worn. 16 If the necessary measuring equipment is available, measure the bore diameters at the top Oust under the wear ridge), centre, and bottom, parallel to the crankshaft axis. 17 Next, measure the bore diameters at the same three locations, at right-angles to the crankshaft axis. If there is any doubt about the condition of the cylinder bores seek the advice of a Fiat dealer or suitable engine reconditioning specialist. 18 If the engine is not going to be reassembled right away, cover It with a large plastic bag to keep it clean and prevent rusting. If the engine is ready for reassembly, refit all the components and brackets removed.

Inspection 1 Even though the main and big-end bearings should be renewed during the engine overhaul, the old bearings should be retained for close examination, as they may reveal valuable information about the condition of the engine (see illustration overleaf).
