REAR DISC BRAKE
Revision: 2005 July 2005 FX
4. Fix piston boot with retaining ring.
CAUTION:

Make sure boot is firmly in cylinder body groove.

Do not reuse retaining ring.
5. Install sliding pin bolt and sliding pin boots to torque member.
6. Apply PBC (Poly Butyl Cuprysil) grease or silicon-based grease to the backside of pad and to both sides of shim, and attach inner shim and shim cover to inner pad, and the outer shim and outer shim cover to
outer pad.
7. Assembling shims and shim covers to pad. CAUTION:
When attaching pad retainer, attach it firmly so that it does
not float up higher than torque member, as shown in the fig-
ure.
8. Attach pad retainer and pad to torque member.
9. Install cylinder body. Tighten sliding pin bolts to the specified torque.
DISC ROTOR INSPECTION
Visual Inspection
Check surface of disc rotor for uneven wear, cracks, and serious damage. If any non-standard condition is
detected, replace applicable part.
Runout Inspection
1. Using wheel nuts, fix disc rotor to wheel hub. (2 or more positions)
2. Inspect runout using a dial gauge. [Measured at 10 mm (0.39 in) inside disk edge.]
NOTE:
Make sure that wheel bearing axial end play is within the specifi-
cation before measuring runout. Refer to RAX-5, "
On-Vehicle
Inspection and Service" .
3. If runout is outside the limit, find the minimum runout point by shifting mounting positions of disc rotor and wheel hub by one
hole.
4. If runout still out of specification, turn rotor with on-car brake lathe (“MAD, DL-8700”, “AMMCO 700 and 705” or equivalent).

REMOVAL
1. Disconnect wheel sensor connector.
2. Remove wheel sensor mounting bolts, grommets (front sensor) and clip.
3. Remove wheel sensor.
CAUTION:
Be careful of the following when installing sensor.

As much as possible, avoid rotating sensor when removing it. Pull sensors out without pulling on
sensor harness.

Take care to avoid damaging sensor edges or rotor teeth. Remove wheel sensor first before
removing front wheel hub and bearing assembly and rear final drive. This is to avoid damage to
sensor wiring and loss of sensor function.
INSTALLATION
Note the following, and install in the reverse order of removal.
CAUTION:
Be careful of the following when installing sensor. Tighten installation bolts to specified torques.

When installing, make sure there is no foreign material such as iron chips on pick-up and mount-
ing hole of sensor. Make sure no foreign material has been caught in the sensor rotor. Remove
any foreign material and clean the mount.

When installing front sensor, be sure to press rubber grommets in until they lock at the three loca-
tions shown in the figure (2 at shock absorbers and 1 at body panel). When installed, harness
must not be twisted. White line on harness must be visible from front.

REMOVAL
Front
Sensor rotor cannot be disassembled. To replace sensor rotor, replace wheel hub and bearing assembly.
Refer to FA X - 4 , "
Removal and Installation" (2WD model), FA X - 1 0 , "Removal and Installation" (AWD model).
Rear

Follow procedure below to remove rear sensor rotor.
–Remove side flange. Refer to RFD-12, "Removal and Installation" .
–Using a bearing replacer and puller, remove sensor rotor from side flange.
INSTALLATION
Front
Sensor rotor cannot be disassembled. To replace sensor rotor, replace wheel hub and bearing assembly.
Refer to FA X - 4 , "
Removal and Installation" (2WD model), FA X - 1 0 , "Removal and Installation" (AWD model).
Rear

Follow procedure below to install rear sensor rotor.
–Using a drift (special service tool), press rear sensor rotor onto
side flange.
–Install side flange. Refer to RFD-12, "Removal and Installation" .

Make sure the mounting conditions (looseness, back lash) of each component and component statues (wear,
damage) are normal.
INSPECTION OF TRANSVERSE LINK BALL JOINT END PLAY
1. Set front wheels in a straight-ahead position. Do not depress brake pedal.
2. Measure axial end play by installing and moving up/down between transverse link and steering knuckle with an iron pry bar or something similar.
CAUTION:
Be careful not to damage ball joint boot.
STRUT INSPECTION
Check strut for oil leakage, damage and replace if necessary. Refer to FSU-11, "COIL SPRING AND STRUT" .
Wheel Alignment InspectionAES000N4
DESCRIPTION
Measure wheel alignment under unladen conditions.
NOTE:
Unladen conditions mean that fuel, engine coolant, and lubricant are full. Spare tire, jack, hand tools and mats
are designated positions.
PRELIMINARY CHECK
1. Check tires for improper air pressure and wear.
2. Check road wheels for runout.
3. Check wheel bearing axial end play.
4. Check transverse link ball joint axial end play.
5. Check strut operation.
6. Check each mounting part of axle and suspension for looseness and deformation.
7. Check each link, rod and member for cracks, deformation and other damage.
8. Check vehicle posture.
INSPECTION OF CAMBER, CASTER AND KINGPIN INCLINATION ANGLES

Camber, caster, kingpin inclination angles cannot be adjusted.

Before inspection, mount front wheels onto turning radius gauge. Mount rear wheels onto a stand that has
same height so vehicle will remain horizontal.
Using a CCK Gauge
Install CCK gauge attachment (SST: KV991040S0) as following procedure in wheel, then measure wheel
alignment.
1. Remove wheel nuts (3), and install a guide bolt to hub bolt.
2. Screw adapter into plate body until it contacts body tightly.
3. Screw center plate into plate.
4. Insert plate on guide bolt. Put spring in, and then evenly screw both guide bolt nut. When fastening guide bolt nut, do not com-
pletely compress spring. Axial end play : 0 mm (0 in)

5. Place the dent of alignment gauge onto the projection of center
plate and tightly contact them to measure.
CAUTION:

If camber, caster, or kingpin inclination angle is outside
the standard, check front suspension parts for wear and
damage, and replace suspect parts if necessary.

King pin inclination angle is reference value, no inspec-
tion is required.
Toe-In Inspection
Measure toe-in using the following procedure.
WARNING:

Always perform the following procedure on a flat surface.

Make sure that no person is in front of vehicle before push-
ing it.
1. Bounce front of vehicle up and down to stabilize the posture.
2. Push vehicle straight ahead about 5 m (16 ft).
3. Put a mark on base line of the tread (rear side) of both tires at the same height of hub center. These are measuring points.
4. Measure distance “A” (rear side).
5. Push vehicle slowly ahead to rotate wheels 180 degrees (1/2 turn).
If wheels have rotated more than 180 degrees (1/2 turn), try the
above procedure again from the beginning. Never push vehicle
backward.
6. Measure distance “B” (front side). Camber, caster, kingpin inclination angles:

PEDAL STROKE

When parking brake pedal is operated with a force of 200 N (20.4 kg, 44.9 lb), make sure the stroke is
within the specified number of notches. (Check it by listening and counting the ratchet clicks.)
INSPECT COMPONENTS

Make sure the components are attached properly (check for looseness, backlash, etc.).

Check parking brake pedal assembly for bend, damage and cracks, and replace if necessary.

Check cable for wear and damage, and replace if necessary.

Check parking brake warning lamp switch for malfunction, and replace if necessary.
ADJUSTMENT

To perform adjustment operations, remove tire from the vehicle with power tool.
1. Insert a deep socket wrench to rotate adjusting nut and loosen cable sufficiently. Then, return pedal.
2. Using wheel nuts, fix disc to hub and prevent it from tilting.
3. Remove adjusting hole plug installed on disc. Using a flat- bladed screwdriver, turn adjuster in direction A as shown in the
figure until disc rotor is locked. After locking, turn adjuster in the
opposite direction by 5 or 6 notches.
4. Rotate disc rotor to make sure there is no drag. Install adjusting hole plug.
5. Adjust cable as follows:
a. Operate pedal 10 or more times with a force of 490 N (50 kg, 11 0 l b ) .
b. Rotate adjusting nut with deep socket to adjust pedal stroke. CAUTION:
Do not reuse adjusting nut after removing it.
c. When parking brake pedal is operated with a force of 200 N (20.4 kg, 44.9 lb), make sure the stroke is within the specified number of notches. (Check it by listening and counting the ratchet clicks.)
d. With pedal completely returned, make sure there is no drag on rear brake. Pedal stroke : 4
− 5 notches

10. Loosen fixing bolts and nuts of front lower link, radius rod, and rear lower link in side of suspension mem-
ber.
11. Set jack under rear lower link. Then remove fixing bolt in front lower link side of shock absorber with power tool.
12. Remove bolt and nut in axle side of rear lower link with power tool. Then remove coil spring. Refer to RSU-15, "
REAR LOWER LINK & COIL SPRING" .
13. Remove fixing bolts and nuts in axle side of front lower link, radius rod with power tool.
14. Remove suspension arm and cotter pin at axle, then loosen mounting nut.
15. Use a ball joint remover (suitable tool) to remove suspension arm from axle. Be careful not to damage ball joint boot.
CAUTION:
Tighten temporarily mounting nut to prevent damage to threads and to prevent ball joint remover
(suitable tool) from coming off.
16. Remove axle from vehicle.
INSPECTION AFTER REMOVAL
Ball Joint Inspection
Check for boot breakage, axial looseness, and torque of suspension arm ball joint. Refer to RSU-11,
"INSPECTION AFTER REMOVAL" .
INSTALLATION

Refer to RAX-5, "Removal and Installation" for tightening torque. Install in the reverse order of removal.
NOTE:
Refer to component parts location and do not reuse non-reusable parts.

Perform final tightening of installation position of suspension links (rubber bushing) under unladen condi-
tions with tires on level ground, Check wheel alignment. Refer to RSU-5, "
Wheel Alignment Inspection" .

After adjusting wheel alignment, adjust neutral position of steering angle sensor. Refer to BRC-6, "Adjust-
ment of Steering Angle Sensor Neutral Position" .

DISASSEMBLY
Wheel Bearing
CAUTION:
Do not disassemble if wheel bearing has no trouble.
1. Remove wheel bearing fixing bolts and anchor block fixing nuts, and remove wheel hub and bearing assembly, back plate and anchor block from axle.
2. Using a drift (SST) and a puller (suitable tool), press wheel hub out to remove from wheel bearing.

REMOVAL
1. Remove tire with power tool.
2. Remove cotter pin. Then remove lock nut from drive shaft.
3. Remove fixing nuts and bolts between side flange and drive shaft with power tool.
4. Separate drive shaft from wheel hub and bearing assembly by lightly tapping the end with a suitable ham- mer and wood block. If it is hard to separate, use a suitable puller.
5. Remove drive shaft from axle. CAUTION:
When removing drive shaft, do not apply an excessive angle to drive shaft joint. Also be careful
not to excessively extend slide joint.
INSPECTION AFTER REMOVAL

Move joint up/down, left/right, and in the axial direction. Check
for any rough movement or significant looseness.

Check boot for cracks or other damage, and also for grease
leakage.

If a trouble is found, disassemble drive shaft, and then replace
with new one.
INSTALLATION
Refer to RAX-9, "Removal and Installation" for tightening torque. Install in the reverse order of removal.
NOTE:
Refer to component parts location and do not reuse non-reusable parts.
