install, reverse removal procedure using new gaskets and "O" rings.
Coat "O" ring with fuel before installation.
2) Install lower intake manifold gasket with adhesive side
toward intake manifold and gasket protrusions facing outboard of
engine. Tighten bolts and nuts to specification. See appropriate
TORQUE SPECIFICATIONS table at end of article. Check for fuel leaks.
TURBOCHARGER
Removal (Front)
1) Drain coolant, and remove radiator. Disconnect exhaust
pipe from turbo. Remove all air intake pipes. Note match marks and
installation depth on air pipes and hoses for reinstallation. Remove
serpentine drive belt. Remove alternator. Remove A/C compressor and
bracket, and support aside.
2) Remove O2 sensor. Remove dipstick assembly and turbo heat
shield. Disconnect turbo coolant feed and return lines. Disconnect
turbo oil feed and return lines. Remove turbocharger assembly.
Removal (Rear)
1) Drain coolant. Remove battery. Disconnect accelerator
cable at bracket and throttle body. Disconnect exhaust pipe from
turbo. Remove all air intake pipes and heat shields. Disconnect
accelerator cable at pedal.
2) Remove clutch booster vacuum hose. Remove O2 sensor.
Remove EGR pipe and turbo heat shield. Disconnect turbo coolant feed
and return lines. Disconnect turbo oil feed and return lines. Remove
turbocharger assembly.
CAUTION: DO NOT allow foreign material into turbocharger air intakes
or coolant and oil passages.
Inspection (Front & Rear)
1) Inspect turbocharger for oil leakage. Check turbine and
compressor wheels for cracks and other damage. Both wheels should turn
easily by hand.
2) Apply 6.8 psi (61 kPa) vacuum to wastegate diaphragm.
Ensure wastegate operates and diaphragm holds vacuum pressure. Use
care when cleaning gasket surfaces so no foreign material enters
turbocharger oil, coolant and air passages.
Installation (Front & Rear)
Refill turbocharger with clean engine oil through oil pipe
installation hole. To complete installation, reverse removal
procedure. Align match marks, and install air pipes and hoses to
proper depth.
EXHAUST MANIFOLDS
Removal (Montero & Pickup)
1) Remove splash shields. Remove O2 sensor. Remove exhaust
pipe-to-manifold nuts. Lower exhaust pipe, and remove gasket. Remove
heat protector. To remove right exhaust manifold, remove air duct,
engine lift bracket and alternator bracket.
2) To remove left exhaust manifold, remove EGR pipe and
gasket. Remove front intake manifold plenum bracket. Remove exhaust
manifolds and gaskets.
Inspection (Montero & Pickup)
Clean all gasket mating surfaces. Inspect for damage and
cracks on all mounting surfaces. Check mounting surfaces of manifold
and cylinder head for warpage. Repair or replace components if warpage
exceeds .012" (.30 mm).

and No. 2. Install bearing caps with front mark arrow facing the same
direction as similar mark on cylinder head beside bearing journal.
Note bearing cap number and identification mark ("I" for intake
camshaft and "E" for exhaust). See Fig. 22.
3) Install front and rear bearing caps. Tighten bearing cap
bolts to specification. See TORQUE SPECIFICATIONS (3000GT) table at
end of article. Coat camshaft oil seal area with oil. Using Seal
Installer (MD998761), install camshaft oil seal. Using Circular
Packing Installer (MD998761), install circular packing.
4) Install crankshaft angle sensor adapter. To complete
installation, reverse removal procedure. Tighten bolts to
specification. See TORQUE SPECIFICATIONS table.
REAR CRANKSHAFT OIL SEAL
Removal
Remove transaxle/transmission. See appropriate article in
TRANSMISSION SERVICING or CLUTCHES. Remove flywheel or drive plate.
Remove rear oil seal case. Pry seal from seal case.
Installation
To install, coat seal lip with oil. Using Seal Installer
(MD998718), install seal in seal case. Apply sealant to sealing
surface of seal case. Install seal case. Install flywheel or drive
plate. Tighten bolts to specification. See appropriate TORQUE
SPECIFICATIONS table at end of article. To complete installation,
reverse removal procedure.
WATER PUMP
Removal
Drain cooling system. Remove timing belt and crankshaft
sprocket. See TIMING BELT under REMOVAL & INSTALLATION. Remove coolant
pipes to water pump (if required). Remove water pump bolts, noting
length and location for reassembly reference. Remove water pump.
Installation
To install, reverse removal procedure using new gasket and
"O" rings. Coat all "O" rings with water before installation. Install
water pump and gasket. Tighten bolts to specification. See appropriate
TORQUE SPECIFICATIONS table at end of article.
OIL PAN
Removal (Montero)
1) Remove hood. Remove skid plate and lower covers. Raise and
support vehicle. Disconnect and remove exhaust pipe from exhaust
manifolds. Drain engine oil. Remove starter cover and starter. Remove
oil pressure sending unit connector. Remove front suspension
crossmember.
2) Remove transmission stays. Remove ground cable and motor
mount heat shields. Attach engine hoist. Remove motor mount bolts.
Raise engine, and insert a 1" wood spacer between front insulator and
mounts. Lower engine onto wood blocks.
3) Raise vehicle using a hoist. Remove oil pan bolts. Using
Seal Cutter (MD998727), separate oil pan from cylinder block. Remove
pan from vehicle.
Removal (Pickup)
1) Remove skid plate and lower covers. Raise and support
vehicle. Drain engine oil. Using Steering Linkage Puller (C-3894-A or
MB990635), disconnect relay rod from idler arm and steering box.
2) Remove oil pan bolts. Using Seal Cutter (MD998727),

Compressor Refrigerant Oil Checking
ISOLATING COMPRESSOR
NOTE: Only compressors with stem-type service valves can be
isolated.
1) Connect service gauge set to the compressor service valves
and open compressor valves slightly (turn in clockwise). Start engine
and operate air conditioning. Slowly turn compressor suction valve
clockwise toward closed (front-seated) position.
2) When suction pressure is reduced to zero or less, turn off
engine and compressor and quickly turn suction valve stem in to full
front-seated position. Suction pressure should be slightly above zero.
Turn discharge valve into front-seated position.
3) To check oil level, slowly open compressor crankcase plug
to relieve any remaining pressure. After oil level is corrected, cap
service gauge ports on both valves. Back-seat suction service valve to
allow refrigerant to enter compressor. Open discharge valve halfway.
4) Loosen discharge service valve cap, allowing refrigerant
pressure to force air out of compressor. Back-seat service valve and
tighten cap. Compressor is now ready for operation.
REFRIGERANT OIL
Only new, pure, moisture-free refrigerant oil should be used
in the air conditioning system. This oil is highly refined and
dehydrated to a point where moisture content is less than 10 parts per
million. The oil container must be tightly closed at all times when
not in use, or moisture will be absorbed into the refrigerant oil from
the air.
SERVICING PRECAUTIONS
NOTE: Recent findings by the EPA indicate that refrigerant is
harmful to the earth's protective Ozone layer. When
discharging refrigerant, DO NOT allow refrigerant to enter
the atmosphere. If available, use refrigerant
recovery/recycle systems when discharging system. Always
follow manufacturer's instructions.
DISCHARGING SYSTEM PRECAUTIONS
If compressor has stem-type service valves, it can be
isolated and removed without discharging entire system. See ISOLATING
COMPRESSOR at the beginning of this article. Otherwise, discharge
system completely before loosening any fittings.
DISCONNECTING LINES & FITTINGS TEST
After system is discharged, carefully clean area around all
fittings to be opened. Always use 2 wrenches when tightening or
loosening fittings to avoid twisting or distorting lines. Cap or plug
all openings as soon as lines are removed. DO NOT remove caps until
immediately before connections are made. This will keep entry of air

Compressor Service
* PLEASE READ THIS FIRST *
CAUTION: When discharging air conditioning system, use only approved
refrigerant recovery/recycling equipment. Make every attempt
to avoid discharging refrigerant into the atmosphere.
ISOLATING COMPRESSOR
NOTE: Only compressors with stem-type service valves can be
isolated.
1) Connect service gauge set to the compressor service valves
and open compressor valves slightly (turn in clockwise). Start engine
and operate air conditioning. Slowly turn compressor suction valve
clockwise toward closed (front-seated) position.
2) When suction pressure is reduced to zero or less, turn off
engine and compressor and quickly turn suction valve stem in to full
front-seated position. Suction pressure should be slightly above zero.
Turn discharge valve into front-seated position.
3) To check oil level, slowly open compressor crankcase plug
to relieve any remaining pressure. After oil level is corrected, cap
service gauge ports on both valves. Back-seat suction service valve to
allow refrigerant to enter compressor. Open discharge valve halfway.
4) Loosen discharge service valve cap, allowing refrigerant
pressure to force air out of compressor. Back-seat service valve and
tighten cap. Compressor is now ready for operation.

Removal
1) Drain oil from suction port, measure oil drained and
discard oil. Remove clutch hub, pulley, bearing assembly and coil
assembly. See HITACHI 5 & 6-CYLINDER CLUTCH R & I in this article.
2) Using snap ring pliers, remove retainer ring. Remove key
and plug low and high pressure openings of compressor with Plugs
(KV994C4531, KV994C4532 and KV994C4559).
3) Insert Adapter (KV994C1552) into hole in middle of blind

DESCRIPTION
Slight variations exist among the manual A/C-heater systems
used. Either Sanden Scroll or Nippondenso 10-cylinder compressor is
used. Cycling of the compressor clutch is controlled by switches which
monitor temperatures and pressures.
Compressors will only operate within the normal operating
temperatures and pressures set for each model. An electric condenser
fan operates whenever A/C system is operating. System components used
vary depending upon model. Most systems include an A/C compressor
control unit, fan switch, evaporator, temperature sensor, high and low
(or dual) pressure switch, engine coolant temperature switch,
compressor, condenser, receiver-drier and various pipes and hoses.

A/C SWITCH
Removal & Installation (Colt Vista)
From back side of control panel, push right control panel
clip right while pushing control panel out of dash panel. Allow
control panel to hang. Remove side bracket. Press temperature switch
control assembly left, and then remove A/C switch. To install, reverse
removal procedure.
Removal & Installation (Montero)
Remove lap heater duct. Remove glove box stoppers and glove
box. Remove heater control knobs. Remove center panel screw hole
plugs, and remove screws. Remove center panel. Disconnect center panel
wiring harness. Remove A/C switch. To install, reverse removal
procedure.
Removal & Installation (Pickup & Ram-50)
Remove heater control knobs. Remove glove box. Remove center
panel mounting screws. Use a trim stick to remove upper side of panel.
Remove A/C switch assembly mounting screws. Pull switch assembly
toward vehicle interior. Remove switch. To install, reverse removal
procedure.
COMPRESSOR
Removal & Installation (Colt Vista)
Discharge A/C system using approved refrigerant
recovery/recycling equipment. Disconnect high tension cable from
ignition coil. Remove distributor cap. Loosen idler pulley adjusting
bolt, and remove belt. Disconnect compressor electrical connector.
Remove high and low pressure lines and "O" rings from compressor.
Remove compressor mounting bolts. Remove compressor. To install,
reverse removal procedure.
Removal & Installation (Montero, Pickup & Ram-50)
DischargeA/C system using approved refrigerant
recovery/recycling equipment. Loosen idler pulley, and remove belt.
Disconnect compressor electrical connector. Disconnect high and low
pressure lines from compressor. Remove compressor mounting bolts.

CONDENSER
Removal & Installation (Colt Vista)

Remove front end cover and condenser harness. Disconnect electrical
fan connector. Slowly disconnect pressure lines from condenser. Remove
2 condenser mounting bolts. Lift up and remove condenser from vehicle.
To install, reverse removal procedure.
Removal & Installation (Montero)
Discharge A/C system using approved refrigerant
recovery/recycling equipment. Remove radiator grille. Slowly
disconnect pressure lines from condenser. Disconnect condenser fan
motor connector. Remove condenser fan mounting bolts and motor. Remove
condenser mounting bolts. Remove condenser from vehicle. To install,
reverse removal procedure.

OVERVIEW
The Motorist Assurance Program is the consumer outreach
effort of the Automotive Maintenance and Repair Association, Inc.
(AMRA). Participation in the Motorist Assurance Program is drawn from
retailers, suppliers, independent repair facilities, vehicle
manufacturers and industry associations.
Our organization's mission is to strengthen the relationship
between the consumer and the auto repair industry. We produce
materials that give motorists the information and encouragement to
take greater responsibility for their vehicles-through proper,
manufacturer-recommended, maintenance. We encourage participating
service and repair shops (including franchisees and dealers) to adopt
(1) a Pledge of Assurance to their Customers and (2) the Motorist
Assurance Program Standards of Service. All participating service
providers have agreed to subscribe to this Pledge and to adhere to the
promulgated Standards of Service demonstrating to their customers that
they are serious about customer satisfaction.
These Standards of Service require that an inspection of the
vehicle's (problem) system be made and the results communicated to the\
customer according to industry standards. Given that the industry did
not have such standards, the Motorist Assurance Program successfully
promulgated industry inspection communication standards in 1994-95 for
the following systems: Exhaust, Brakes, ABS, Steering and Suspension,
Engine Maintenance and Performance, HVAC, and Electrical Systems.

AIR CONDITIONING & HEAT
A/C System Precautions
* PLEASE READ THIS FIRST *
CAUTION: When discharging air conditioning system, use only approved
refrigerant recovery/recycling equipment. Make every attempt
to avoid discharging refrigerant into the atmosphere.
BEFORE OPENING THE SYSTEM
Before disconnecting any lines or fittings, the system must
be completely discharged using approved refrigerant recovery/recycling
equipment.
DISCHARGING A/C SYSTEM
NOTE: Recent findings by the EPA indicate that R-11, R-12 and R-113
are harmful to the Earths' protective Ozone layer. Make every
attempt possible, to avoid discharging R-11, R-12 or R-113
into the atmosphere.
1) Remove service valve caps and install gauges. For high
side gauge hose, Adapter (D81L-19703-A) must be used to connect to
high side service valve.
2) Place open end of center hose in garage exhaust outlet or
in a well ventilated area. Slightly open low side gauge valve and let
refrigerant escape slowly without loosing refrigerant oil.
3) When system is nearly discharged, using approved
refrigerant recovery/recycling equipment, open high side gauge valve
to release any pressure trapped in compressor. Close valves
immediately after discharging to prevent entry of moisture.
DISCONNECTING LINES & FITTINGS
1) After system is discharged, using approved refrigerant
recovery/recycling equipment, carefully clean entire area around
coupling nut to prevent dirt entering system. Always use two wrenches
to avoid twisting or distorting lines and fittings (hold fitting with
one wrench while loosening coupling nut with second wrench).
2) Cap or plug all LINES and FITTINGS immediately to prevent
entry of air and moisture into system. Do not remove these caps until
connections are being made.
COMPONENT REPLACEMENT
When components are replaced, system oil level must be
adjusted. Add refrigeration oil to replacement component. See
Compressor oil Check article, as well as, Component Oil Replacement
Quantities" chart under "A/C SYSTEM SPECS" article in this section.
USING R-12 REFRIGERANT - SAFETY PRECAUTIONS
1) Always work in a well-ventilated, clean area. Refrigerant
(R-12) is heavier than oxygen, and will displace oxygen in a confined

system is in operation. This high pressure could rupture can
or fitting at safety can valve, resulting in damage and
personal injury.
CONNECTING LINES & FITTINGS
A new "O" ring should be used in all instances when
connecting lines and fittings (dip "O" ring in clean refrigeration oil
and make certain it is not twisted during installation). Always use
two wrenches to avoid twisting or distorting lines and fittings,
tighten coupling nuts securely.
PLACING SYSTEM IN OPERATION
After component replacement and/or system servicing has been
completed and all connections have been made, proceed as follows:
1) Evacuate the system using a vacuum pump.
2) Charge the system with new R-12 (refrigerant) according t\
o
each individual vehicle as outlined in the
GENERAL COOLING SYSTEM SERVICING article. Also see Refrigerant
Capacity in this Section.
3) Leak test the system, with particular attention to all new
connections and components.
4) Make a performance test of the system. Never assume that a
recharging has automatically corrected a problem.
COMPRESSOR REMOVAL INFORMATION - ISOLATION METHOD
On systems which have compressors equipped with stem-type
service valves (Tecumseh), it is possible to isolate the compressor
for removal.
Isolating
Turn both high and low pressure manual valves to extreme
clockwise (front seat) position. Loosen cap on high pressure manual
valve connection to compressor and allow gas to escape until
compressor is relieved of pressure.
COMPRESSOR REMOVAL INFORMATION - DISCHARGE METHOD
This procedure is to be used on vehicles which have
compressor equipped with Schrader service valves. In these cases, the
compressor cannot be isolated and the system must be discharged, using
approved refrigerant recovery/recycling equipment, prior to compressor
removal.
