Removal and Installation of Fuel Filler LidEIS00BLA
REMOVAL
1. Fully open fuel filler lid.
2. Remove the fuel filler lid mounting screws, and then remove the
fuel filler lid.
INSTALLATION
Install in the reverse order of removal.
CAUTION:
After installing, apply touch-up paint (the body color) onto the head of the mounting screws.

ENGINE COOLANT
DRAINING ENGINE COOLANT
1. Open radiator drain plug (1) at the bottom of radiator, and
remove radiator cap.
CAUTION:
Be careful not to allow engine coolant to contact drive belts.
When draining all engine coolant in the system, also perform the following steps.
2. Remove air relief plug (1) on heater feed tube.

3. Open cylinder block drain plug. Refer toEM-110, "
CYLINDER BLOCK".
4. Remove reservoir tank, drain engine coolant, then clean reservoir tank.
5. Check drained engine coolant for contaminants such as rust, corrosion or discoloration.
If contaminated, flush engine cooling system. Refer toCO-9, "
FLUSHING COOLING SYSTEM".
REFILLING ENGINE COOLANT
1. Install reservoir tank, and radiator drain plug.
CAUTION:
Be sure to clean radiator drain plug and install with new O-ring.
lIf water drain plugs on cylinder block are removed, close and tighten them. Refer toEM-110,
"CYLINDER BLOCK".
2. Make sure that each hose clamp has been firmly tightened.

THERMOSTAT AND WATER PIPING
Removal and Installation

WARNING:
Do not remove radiator cap and/or reservoir tank cap when engine is hot. Serious burns could occur
from high pressure engine coolant escaping from radiator and/or reservoir tank.
REMOVAL
1. Remove front engine undercover and middle engine undercover. Refer toEI-15, "FRONT BUMPER".
2. Drain engine coolant from radiator drain plug at the bottom of radiator, and from water drain plug at the
side of cylinder block. Refer toCO-7, "
Changing Engine Coolant"andEM-110, "CYLINDER BLOCK".
CAUTION:
Perform this step when engine is cold.
3. Remove engine cover. Refer toEM-20, "
INTAKE MANIFOLD".
4. Disconnect radiator hoses (upper and lower) from engine side. Refer toCO-11, "
RADIATOR".
5. Remove air inlet pipe and air duct between air cleaner case and turbocharger. Refer toEM-15, "
AIR
CLEANER AND AIR DUCT"andEM-28, "TURBO CHARGER".
6. Remove water outlet, water inlet and thermostat.
7. Remove thermostat housing.
8. Disconnect heater return hose and water hoses at heater return pipe side, and remove heater return pipe.
9. Remove oil level gauge guide mounting bolt, vacuum hoses (to turbocharger boost control solenoid valve)
and spill hose. Refer toEM-36, "
OIL PAN AND OIL STRAINER",EM-20, "INTAKE MANIFOLD"andEM-
44, "INJECTION TUBE AND FUEL INJECTOR".
10. Disconnect water hoses (to EGR cooler) (A/T models), vacuum hoses and heater feed hose at heater
feed pipe side, and remove heater feed pipe. Refer toEM-20, "
INTAKE MANIFOLD".
INSPECTION AFTER REMOVAL
Thermostat
lPlace a string so that it is caught in the valves of the thermostat.
Immerse fully in a container filled with water. Heat while stirring.
lThe valve opening temperature is the temperature at which the
valve opens and falls from the thread.
lContinue heating. Check the full-open lift amount.
lAfter checking the full-open lift amount, lower the water temper-
ature and check the valve closing temperature.
Standard values
lIf out of the standard, replace thermostat.
INSTALLATION
Note the following, and install in the reverse order of removal.
lSecurely insert each hose, and install clamp at a position where it does not interfere with the pipe bulge.
lWhen inserting heater feed pipe end into cylinder head, apply a neutral detergent to O-ring. Then insert it
immediately.

1. Replace fuel pump.
2. Perform Fuel Pump Learning Value Clearing. Refer toEC-24, "

FUEL RAIL PRESSURE RELIEF VALVE
With CONSULT-II
WARNING:
lConfirm that the engine is cooled down and there are no fire hazards near the vehicle.
lPrepare pans or saucers under the disconnected fuel line because the fuel may spill out.
1. Turn ignition switch OFF.
2. Remove fuel hose from fuel rail pressure relief valve.
3. Attach a blind cap or plug to removed hose.
4. Turn ignition switch ON.
5. Select “PRES REGULATOR” in “ACTIVE TEST MODE” with
CONSULT-II.
6. Start engine and keep engine speed 2,000 rpm.
7. Raisefuelpressureto180MPawithtouching“UP”or“Qu”on
the CONSULT-II screen.
8. Confirm that the fuel does not come out from the fuel rail pres-
sure relief valve.
WARNING:
lBe careful not to allow leaked fuel to contaminate engine
compartment. Especially, ensure to keep engine mount
insulator clear of fuel.
lIf the fuel comes out, stop the engine immediately.
Without CONSULT-II
WARNING:
lConfirm that the engine is cooled down and there are no fire hazards near the vehicle.
lPrepare pans or saucers under the disconnected fuel line because the fuel may spill out.
1. Turn ignition switch OFF.
2. Remove fuel hose from fuel rail pressure relief valve.
3. Attach a blind cap or plug to removed hose.
4. Start engine and keep engine speed more than 4,000 rpm for at
least 5 seconds.
5. Confirm that the fuel does not come out from the fuel rail pres-
sure relief valve.
WARNING:
lBe careful not to allow leaked fuel to contaminate engine
compartment. Especially, ensure to keep engine mount
insulator clear of fuel.
lIf the fuel comes out, stop the engine immediately.

lAfter disconnecting pipes, plug openings to stop fuel leakage.

lWhen instructed to use SST, use the specified tools. Always be careful to work safely, avoid forceful or
uninstructed operations.
lExercise maximum care to avoid damage to mating or sliding surfaces.
lCover openings of engine system with tape or the equivalent, if necessary, to seal out foreign materials.
lMark and arrange disassembly parts in an organized way for easy troubleshooting and re-assembly.
lWhen loosening nuts and bolts, as a basic rule, start with the one furthest outside, then the one diagonally
opposite, and so on. If the order of loosening is specified, do exactly as specified.
Precautions for Inspection, Repair and ReplacementEBS01E5K
Before repairing or replacing, thoroughly inspect parts. Inspect new replacement parts in the same way, and
replace if necessary.
Precautions for Assembly and InstallationEBS01E5L
lUsetorquewrenchtotightenboltsornutstospecification.
lWhen tightening nuts and bolts, as a basic rule, equally tighten in several different steps starting with the
ones in center, then ones on inside and outside diagonally in this order. If the order of tightening is speci-
fied, do exactly as specified.
lReplace with new liquid gasket, packing, oil seal or O-ring.
lDowel pins are used for several parts alignment. When replacing and reassembling parts with dowel pins,
make sure that dowel pins are installed in the original position.
lThoroughly wash, clean, and air-blow each part. Carefully check engine oil or engine coolant passages for
any restriction and blockage.
lAvoid damaging sliding or mating surfaces. Completely remove foreign materials such as cloth lint or dust.
Before assembly, oil sliding surfaces well.
lRelease air within route when refilling after draining engine coolant.
lAfter repairing, start engine and increase engine speed to check engine coolant, fuel, engine oil, and
exhaust systems for leakage.
Parts Requiring Angle TighteningEBS01E5M
lUse an angle wrench [SST: KV10112100] for the final tightening of the following engine parts:
–Cylinder head bolts
–Main bearing cap bolts
–Connecting rod cap nuts
–Crankshaft pulley bolt (No angle wrench is required as the bolt flange is provided with notches for angle
tightening)
lDo not use a torque value for final tightening.
lThe torque value for these parts are for a preliminary step.
lEnsure thread and seat surfaces are clean and coated with engine oil.

REMOVAL
1. Remove engine cover. Refer toEM-20, "INTAKE MANIFOLD".
2. Remove vacuum gallery and engine cover bracket on rocker cover and ventilation hose. Refer toEM-20,
"INTAKE MANIFOLD"andEM-15, "AIR CLEANER AND AIR DUCT".
3. Disconnect harness connector from fuel injector. Refer toEM-44, "
INJECTION TUBE AND FUEL INJEC-
TOR".
4. Following steps below, remove injection tube. Refer toEM-44, "
INJECTION TUBE AND FUEL INJEC-
TOR".
a. Put a paint mark or tag on injection tubes to identify each cylinder.
lUse a fuel-resistant method.
b. Remove injection tubes in order of 2-1-4-3 individually.
CAUTION:
Be careful not to allow leaked fuel to contaminate engine room. Especially, ensure to keep engine
mounting insulator clear of fuel.

DISASSEMBLY
1. Remove engine from the vehicle. Refer toEM-106, "ENGINE ASSEMBLY".
2. Remove clutch cover and disk. (M/T models) Refer toCL-17,
"CLUTCH DISC, CLUTCH COVER AND FLYWHEEL".
3. If they need to be replaced, replace pilot bush (M/T models) or
pilot converter (A/T models).
lUsing the pilot bushing puller [SST], remove the pilot bush (M/
T models) or pilot converter (A/T models) from rear end of
crankshaft.
4. Install engine to engine stand as follows.
a. Remove flywheel (M/T models) or drive plate (A/T models).
lSecure ring gear with the ring gear stopper (A) [SST], then
loosen mounting bolts with TORX socket (B) (commercial ser-
vice tool) and remove them. As an alternative method hold
crankshaft pulley with the pulley holder (commercial service
tool) to remove flywheel (M/T models) or drive plate (A/T
models).
CAUTION:
lDo not disassemble flywheel (M/T models) or drive plate (A/T models).
lDo not place flywheel (M/T models) or drive plate (A/T models) with signal plate facing down.
lWhen handling signal plate, take care not to damage or scratch it.
lHandle signal plate in a manner that prevents it from becoming magnetized.

b. Hoist engine and install it to the engine stand (commercial ser-
vice tool).
NOTE:
The figure shows an example of general-purpose engine stand
that can hold mating surface of transmission with drive plate and
rear plate removed.
5. Drain engine oil and engine coolant from inside engine. Refer toLU-6, "
Changing Engine Oil".
6. Drain engine coolant by removing drain plug from inside of
engine.
7. Remove the following parts and related parts. (Only major parts are listed.)
lIntake manifold (Refer toEM-20, "INTAKE MANIFOLD".)
lTurbocharger (Refer toEM-28, "TURBO CHARGER".)
lExhaust manifold (Refer toEM-34, "EXHAUST MANIFOLD".)
lRocker cover (Refer toEM-56, "ROCKER COVER".)
lFuel injector (Refer toEM-44, "INJECTION TUBE AND FUEL INJECTOR".)

9. Remove rear oil seal retainer.
lInsert a flat-bladed screwdriver between main bearing cap and rear oil seal retainer to remove retainer.
10. Remove rear oil seal from rear oil seal retainer. Refer toEM-70, "
OIL SEAL".
lPunch out with a flat-bladed screwdriver.
CAUTION:
Be careful not to damage rear oil seal retainer.

Inspect fuel lines, fuel filler cap and fuel tank for improper attach-
ment, leaks, cracks, damage, loose connections, chafing or deterio-
ration.
If necessary, repair or replace damaged parts.
General PrecautionsEBS01E72
WARNING:
When replacing fuel line parts, be sure to observe the following.
lPut a “CAUTION: INFLAMMABLE” sign in workshop.
lBe sure to work in a well-ventilated area and furnish workshop with a CO2fire extinguisher.
lDo not smoke while servicing fuel system. Keep open flames and spark away from work area.
CAUTION:
lUse diesel fuel required by the regulations for cetane number. Refer toGI-6, "DIESEL ENGINE".
lBefore removing fuel line parts, perform the following procedures:
–Put drained fuel in an explosion-proof container and put the lid on securely. Keep the container in
safe area.
–Disconnect the battery cable from the negative terminal.
lAlways replace O-ring and clamps with new ones.
lDo not kink or twist tubes when they are being installed.
lDo not tighten hose clamps excessively to avoid damaging hoses.
lAfter connecting fuel tube quick connectors, make sure
quick connectors are secure.
Ensure that connector and resin tube do not contact any
adjacent parts.
lAfter installing tubes, make sure there is no fuel leakage at
connections in the following steps.
–Start the engine and rev it up and check for fuel leaks at
connections.
