REMOVAL
CAUTION:
lBe careful not to splash brake fluid on painted areas; it
may cause paint damage. If brake fluid is splashed on
painted areas, wash it away with water immediately.
lAll hoses must be free from excessive bending, twisting
and pulling.
1. Connect vinyl tube to air bleeder valve.
2. Drain brake fluid from each air bleeder valve by depressing
brake pedal.
3. Remove flare nut connecting brake tube and hose, then with-
draw lock spring.
4. Cover openings to prevent entrance of dirt whenever discon-
necting brake line.
INSPECTION
Check brake lines (tubes and hoses) for cracks, deterioration or
other damage. Replace any damaged parts.
INSTALLATION
CAUTION:
lRefill with new brake fluid DOT 3 or DOT 4*1.
lNever reuse drained brake fluid.
1. Tighten all flare nuts and connecting bolts.
Flare nut:
: 15 - 18 N´m (1.5 - 1.8 kg-m, 11 - 13 ft-lb)
Connecting bolt:
: 17 - 19 N´m (1.7 - 2.0 kg-m, 12 - 14 ft-lb)
2. Refill until new brake fluid comes out of each air bleeder
valve.
3. Bleed air. Refer to ``Bleeding Brake System'', BR-4.
*1: Refer to MA section (``Fluids and Lubricants'', ``RECOM-
MENDED FLUIDS AND LUBRICANTS'').

Installation
CAUTION:
lBe careful not to deform or bend brake pipes during
installation of booster.
lReplace clevis pin if damaged.
lRefill with new brake fluid DOT 3 or DOT 4*1.
lNever reuse drained brake fluid.
lTake care not to damage brake booster mounting bolt
thread when installing. Due to the narrow angle of
installation, the threads can be damaged by the dash
panel.

1. Before fitting booster, temporarily adjust clevis to dimension
shown.
2. Fit booster, then secure mounting nuts (brake pedal bracket
to brake booster) lightly.
3. Connect brake pedal and booster input rod with clevis pin.
4. Secure mounting nuts.
: 13 - 16 N´m (1.3 - 1.6 kg-m,9-12ft-lb)
5. Install master cylinder. Refer to ``Installation'', ``MASTER
CYLINDER'', BR-14.
6. Adjust brake pedal height and free play. Refer to BR-11.
7. Secure lock nut for clevis.
: 16 - 22 N´m (1.6 - 2.2 kg-m, 12 - 16 ft-lb)
8. Bleed air. Refer to ``Bleeding Brake System'', BR-4.
*1: Refer to MA section (``Fluids and Lubricants'', ``RECOM-
MENDED FLUIDS AND LUBRICANTS'').

THICKNESS
Thickness variation (At least 8 positions):
Maximum 0.02 mm (0.0008 in)
If thickness variation exceeds the specification, machine rotor
with on-car brake lathe.
Rotor repair limit:
CL28VD 24.0 mm (0.945 in)
Assembly
1. Insert piston seal into groove on cylinder body.
2. With piston boot fitted to piston, insert piston boot into groove
on cylinder body and install piston.
3. Properly secure piston boot.
CAUTION:
lSecure dust seal properly.
lLubricate with new brake fluid before installing plastic
pistons (CL28VD) into cylinder body.
Installation
CAUTION:
lRefill with new brake fluid DOT 3 or DOT 4*1.
lNever reuse drained brake fluid.
1. Install caliper assembly.
2. Install brake hose to caliper securely.
3. Install all parts and secure all bolts.
4. Bleed air. Refer to ``Bleeding Brake System'', BR-4.
*1: Refer to MA section (``Fluids and Lubricants'', ``RECOM-
MENDED FLUIDS AND LUBRICANTS'').
Brake Burnishing Procedure
When experiencing soft brake pedal feel at very low mileage, or
after replacing the rotor, burnish the brake pad contact surfaces
according to the following procedures.
CAUTION:
Only perform this procedure under safe road and traffic con-
ditions. Use extreme caution.
1. Drive the vehicle on a straight smooth road at 50 km/h (31
MPH).

G SENSOR
Always replace G sensor if bumped or dropped. Otherwise,
performance characteristics of G sensor will be changed,
which in turn changes ABS control performance character-
istics.
ABS ACTUATOR AND ELECTRIC UNIT
Removal
1. Disconnect battery cable.
2. Drain brake fluid. Refer to ``Changing Brake Fluid'', BR-3.
3. Remove mounting bracket fixing bolts and nuts.
4. Disconnect connector, brake pipes and remove fixing nuts.
Installation
CAUTION:
After installation, refill brake fluid. Then bleed air. Refer to
``Bleeding Brake System'', BR-4.
1. Connect brake pipes temporarily.
2. Tighten fixing bolts and nuts.
3. Tighten brake pipes.
4. Connect connector and battery cable.

Removal
1. Raise vehicle and support it with safety stands.
2. Remove engine under cover.
3. Drain engine oil.
4. Remove front final drive together with differential mounting
member. Refer to PD section (``Removal and Installation'',
``Front final drive'') Ð 4WD models only.
5. Remove front suspension member bolt (RH & LH).
6. Remove oil pan bolts.
7. Remove oil pan.
a. Insert Tool between cylinder block and oil pan.
lBe careful not to damage aluminum mating surface.
lDo not insert screwdriver, or oil pan flange will be dam-
aged.
b. Slide Tool by tapping on the side of the Tool with a hammer.
8. Pull out oil pan from front side.

CAUTION:
lAfter removing timing chain, do not turn crankshaft and
camshaft separately, or valves will strike piston heads.
lWhen installing rocker arms, camshafts, chain
tensioner, oil seals, or other sliding parts, lubricate con-
tacting surfaces with new engine oil.
lApply new engine oil to bolt threads and seat surfaces
when installing cylinder head, camshaft sprockets,
crankshaft pulley, and camshaft brackets.
Removal
1. Disconnect battery terminal.
2. Remove air cleaner and air intake duct.
3. Drain coolant by removing cylinder block drain plug and
radiator drain cock.
4. Remove heater hose and radiator hoses.
5. Remove radiator with shroud and cooling fan.
6. Remove the following belts.
lPower steering drive belt
lCompressor drive belt
lAlternator drive belt
7. Remove accel control wire.
8. Disconnect exhaust manifold from exhaust front tube.

CAUTION:
lWhen installing rocker arms, camshaft and oil seal, lubri-
cate contacting surfaces with new engine oil.
lWhen tightening cylinder head bolts and rocker shaft
bolts, lubricate bolt threads and seat surfaces with new
engine oil.
lHydraulic valve lifters are installed in each rocker arm.
If hydraulic valve lifter is kept on its side, even when
installed in rocker arm, there is a risk of air entering it.
When rocker arms are removed, stand them straight up
or soak them in new engine oil.
lDo not disassemble hydraulic valve lifter.
lAttach tags to valve lifters so as not to mix them up.
Removal
1. Release fuel pressure. Refer to EC section (``Fuel Pressure
Release'').
2. Drain coolant from radiator and drain plug of block.
3. Remove the following parts.
lPower steering drive belt
lPower steering pump, idler pulley and power steering brack-
ets
lVacuum hoses of swirl control valve and pressure control
solenoid valve
lAccelerator wire bracket
4. Remove bolts which hold intake manifold collector to intake
manifold.
5. Remove bolts which hold intake manifold to cylinder head
while raising collector upwards.
6. Remove exhaust manifold cover and exhaust manifold.
7. Remove rocker cover.
lWhen removing rocker cover, do not hit rocker cover
against rocker arm.
8. Set No. 1 piston at TDC on its compression stroke.

Removal
1. Drain coolant from engine block and radiator. Refer to MA
section (``Changing Engine Coolant'', ``ENGINE MAINTE-
NANCE'').
2. Release fuel pressure. Refer to EC section (``Fuel Pressure
Release'').
3. Remove negative battery cable.
4. Remove hood. Refer to BT section.
5. Remove power steering drive belt, alternator drive belt and
A/C compressor drive belt.
6. Remove radiator. Refer to LC section (``Radiator'', ``ENGINE
COOLING SYSTEM'').
7. Remove exhaust manifold heat shield.
8. Disconnect exhaust system from exhaust manifold.
9. Discharge refrigerant. Refer to HA section (``R-134a Service
Procedure'', ``SERVICE PROCEDURES'').
10. Disconnect refrigerant lines. Refer to HA section (``Refriger-
ant Lines'', ``SERVICE PROCEDURES'').
11. Disconnect accelerator wire, vacuum hoses, electrical
connectors, heater hoses and vacuum booster hose.
12. Remove four power steering pump bolts.
13. Remove transmission. Refer to MT section (``Removal'',
``REMOVAL AND INSTALLATION'').
14. Remove LH and RH engine mounts.
15. Remove engine.

lInstall in reverse order of removal.

CAUTION:
lWhen installing sliding parts (bearings, pistons, etc.),
lubricate contacting surfaces with new engine oil.
lPlace removed parts such as bearings and bearing caps
in their proper order and direction.
lWhen installing connecting rod nuts and main bearing
cap bolts, apply new engine oil to threads and seating
surfaces.
lDo not allow any magnetic materials to contact the ring
gear teeth of flywheel or drive plate.
Disassembly
PISTON AND CRANKSHAFT
1. Remove intake manifold.
2. Place engine on a work stand.
3. Drain coolant and oil.
4. Remove oil pan.
5. Remove water pump.
6. Remove timing chain.
7. Remove cylinder head.
8. Remove pistons with connecting rod.
9. Remove bearing caps and crankshaft.
lBefore removing bearing caps, measure crankshaft end
play. Refer to EM-47.
lBolts should be loosened in two or three steps.
Inspection
PISTON AND PISTON PIN CLEARANCE
1. Measure inner diameter of piston pin hole ``dp''.
Standard diameter ``dp'':
21.002 - 21.008 mm (0.8268 - 0.8271 in)
2. Measure outer diameter of piston pin ``Dp''.
Standard diameter ``Dp'':
20.993 - 20.998 mm (0.8265 - 0.8267 in)
3. Calculate piston pin clearance.
dp þ Dp = 0.008 - 0.012 mm (0.0003 - 0.0005 in)
If it exceeds the above value, replace piston assembly with
pin.

WARNING:
lPlace vehicle on a flat and solid surface.
lPlace chocks at front and rear of rear wheels.
lYou should not remove oil pan until exhaust system and
cooling system have completely cooled off.
Otherwise, you may burn yourself and/or fire may break
out in the fuel line.
lWhen removing front and/or rear engine mounting bolts
or nuts, lift up slightly engine for safety work.
CAUTION:
lIn lifting engine, be careful not to hit against adjacent
parts, especially against accelerator wire casing end,
brake tube and brake master cylinder.
lFor tightening torque, refer to EM-71, MT and PD sec-
tions.
Remove oil pan bolts in order shown.
Installation
1. Install the oil pan gasket with the coated surface facing the
cylinder block and the notch facing the rear of the engine.
2. Tighten all bolts in reverse order of removal. For tightening
torque of oil pan and correct installing direction of drain plug
washer, refer to EM-71.
